Manufacturing capability

Inside the Baby Care & Hygiene facility

The portfolio is manufactured in a fully air-conditioned plant where moulding, printing and packing run as one closed loop, with design, tooling and testing in-house. Here is how it works, from the raw material store to the loading bay.

Gowned operators packing bottles in the clean room

Clean-room production, closed loop

Bottles, teats and soothers are moulded, printed and packed in one closed loop inside Class 10,000 clean rooms. HEPA and ULPA filtration removes microscopic contaminants, temperature and humidity are regulated, air curtains guard every entry and exit, and access is restricted to gowned staff. Line clearance between jobs makes sure nothing from a previous run remains.

Moulding hall with insulated pipework and no operators on the floor

A machine hall that runs without people on the floor

The moulding area is a clean-room enclosure with no human presence. Process parameters are password-protected, every machine is monitored remotely through ShotScope NX and IoT dashboards that can be viewed anywhere in the world, and an alarm system brings an engineer in the moment a process drifts. Raw material reaches the machines through a closed delivery system, so no bags are opened on the floor.

ASB Nissei injection stretch blow moulding machine

Machines from Japan and Germany, tooling in-house

Injection and stretch blow moulding machines from ASB Nissei, Arburg, Dr. Boy, Klöckner DESMA, Toshiba, Ferromatik and Krauss Maffei run multi-cavity moulds built with toolmakers in Germany and Taiwan. An in-house tool room and mould workshop looks after hot and cold runners, tracks every mould with counters, audits and services it on schedule, and validates it with trials before it goes into production. Bottle necks come standard, wide or customised; teats are tailored by shape, size, flow rate and hardness; accessories, venting systems, gears, caps, spoons and spouts are made to a customer’s design.

Testing instruments in the quality control laboratory

An in-house laboratory and QA/QC around the clock

Every incoming raw material is tested against its specification before it is released, and in-process checks follow BIS and EN standards. Teats are 100% airflow tested and measured for water flow rate with a proprietary method, pacifiers go through automated push-pull testing, and secondary and tertiary packaging is tested too. Test equipment is calibrated and checked with Gage R&R studies, and every batch is documented and traceable.

Printed polypropylene feeding bottle

Printing, decoration and assembly under one roof

Automatic screen and pad printing with UV- and IR-cured, strictly food-grade inks decorates PP, PES, glass and stainless steel bottles as well as pacifiers and cups. Sleeving, laser engraving, ultrasonic and spin welding, blister sealing and labelling happen in the same closed loop, so a finished, retail-ready product leaves the clean room. India’s largest pacifier set-up makes single-piece silicone pacifiers and multi-piece pacifiers joined by ultrasonic welding.

Storage and dispatch with full traceability

Polymers rest in insulated, dust-free storage and liquid silicone rubber in air-conditioned stores, palletised and issued first in, first out, with barcoding for 100% traceability. Before a shipment leaves it is inspected, photographed before, during and after loading, and accompanied by a Certificate of Analysis, with drivers and transporters trained for the cargo. SAP S/4HANA runs across the organisation, so every order, batch and shipment is on one system.
